Operating manual PRODOC 5 V. 4.0

Purpose of this Operator's Manual
This operator's manual supports the project planning, programming,
installation, commissioning and maintenance of Prodoc 5 V. 4.0
Update. Update informations about version 3.4 are included.

Target Group
This manual is written for trained personnel with specialized
knowledge. There are special demands on the selection and
education of the personnel, which work on the automation system (for
example: electrical engineers or trained and skilled worker). Refer to
chapter " 1.4 Qualified Operator " for more details.

Introduction
The update version 4.0 and the older version 3.4 described in this
manual for the programming software PRODUC 5 contains several
new functions as well as function improvements that lead to improved
user friendliness and extended applications for PRODOC 5.
PRODOC 5 V4.0 is a program for IBM compatible PCs and runs under
MS-DOS version 3.33 and higher, Windows 3.X and Windows 95.

Disc Contents
The PRODOC 5 package is delivered on three 3.5“ HD-disks. It runs
without a dongle (copy protection).
The installation program is on disk one (INSTALL.EXE).

Installation PRODOC 5 V4.0

4.1

PRODOC 5 Installation program - INSTALL.EXE
• Switch to the floppy drive before starting the installation program
(e.g. A:).
• The installation program is started with INSTALL. The following
image will appear:

• The following display will appear on the monitor after pressing
enter:

• The installation can be continued or aborted here. The installation
can be aborted with F10 at any time.
• If the installation is continued the following inquiries will appear,
which are answered as follows:
1. On which drive is the MS-DOS system? C/D/..?
2. On which drive would you like to install
PRODOC 5? C/D/..?
3. Please enter Path

The installation program will ask in which sub-directory the PRODOC
5 is to be installed. The existing PRODOC 5 files will be deleted
before installing the new ones if the directory already exists. Existing
user blocks are not deleted. The desired directory is created if it does
not exist yet.
• The files are copied. Progress information is displayed in the
following form:
A:BIBSYS.HLP

• The user is requested to enter the next disk once all files from one
disk are copied:
Place disk 2 of 3 in drive!
• Once the copy function has been completed (3 disks) the
installation program will ask for the programming interface for the
P03 control unit.

• The installation program enters the communication driver
DCOM1.SYS or DCOM2.SYS in the PCs CONFIG.SYS
(DEVICE=DECOM1.SYS). The old CONFIG.SYS is saved as
CONFIG.PD5.
• The batch file PDOC5.BAT is written in the root file of the
installation computer. PRODOC 5 can(!) be started with this batch
file.
• The installation is complete.
• The system must be rebooted in order for changes in the
CONFIG.SYS to become effective.

Online functions in version 4.0
These new online-functions will work only with a P03-CPU & gt; = V. 2.8
and PRODOC 5 Version 4.0.

5.1

New pull down menus
With this menu a project can be made ready for online diagnostics if it
could not be set to „synchronous“ before. Furthermore, program
modules that have been changed offline may be transferred.

For instance a project in the flash memory has been modified online.
Then, all modifications will be found in the RAM. This menu helps to
either delete modification or to declare the modifications as present
and therefore to prevent an automatic skip of the „synchronous“mode.

5.2

Online changes „in“ flash-memory
Projects on the CPU’s internal Flash memory (CPU 20 and CPU 21
only) as well as projects on the flash cassette may be modified online,
while the program is running. Modified program parts will be loaded
into the RAM. The whole project will be executed partly from FLASH
EPROM partly from the internal RAM.
This can be done because the program flow is under control of a jump
table.
Please keep in mind:
Projects, that have been changed online shall be loaded finally to
Flash memory. If this will not be done, modifications will be lost on
RAM error or if the CPU has to be exchanged..

Example:
• P03-CPU is running with a program on cassette
• The programmer does not dispose of a program source.
How to proceed:
1. read project from P03-CPU.
2. Project Online to CPU (download project into CPU)

3. & lt; F4 & gt; to activate online presentation. See message FlashSynchronous
4. Now, modifications may be done online without halting the CPU.
Those will be loaded into the RAM because the FLASH memory
cannot be reprogrammed byte-wise.
5. See following message on turn-on/turn-off of the online
presentations:

This should remind the programmer to not forget to reprogram the
FLASH memory.
That is all it needs to do, to perform an online modification.
The message of step (5) will show even if no online modification has
been done. That is because the auxiliary information in RAM are
required to run online synchronous.
If you are not sure that you really have made modifications, carry a a
project comparison. If you receive the message that the projects are
identical you may disregard the message. The message can be
avoided if you delete the auxiliary information (see 5.4).

5.3

Online-modifications block wise
If online modifications of more than one instruction shall be carried
out, proceed as follows:
1. turn off online-presentation (F4)
2. modify the program
3. download the modifications by means of following menu:

A window will open that indicates all modified modules. For instance:

For normal purpose hit the Enter key to release the automatic transfer
of all modified modules.
Herewith the online modification has been performed.
To change the number of bits/words, project list and library you have to
download the compete project.

If the program store in the P03 CPU gets too small, the operator will
be demanded by message to insert a RAM-cassette. If this is not
possible, because a Flash Cassette is already in place, the
modifications can be loaded module by module.
P03’s operating system optimizes the program store after each
program download („garbage collection“). Therefore, online
modifications may be performed as often as necessary without using
up the store. However, the remaining memory size must be greater
than the downloaded program module.

5.4

The functions that have been explained until now use RAM as
memory for online modifications. Those modifications are displayed
and may be deleted by means of the following menu:

If a project name will be presented within brackets, then it is part of a
project a different program store (in the example it is Flash) that has
been treated by online functions. The original status may be restored
if the modifications are deleted.
These information about online-changes /-infos will be also shown in
the pull down menu „INFO-Operation mode of CPU“

New functions since version 3.4

6.1

Relative programming
A work or access range may be defined in order to protect the rest of
the memory from relative access caused by not properly programmed
indexes. The range is defined by eight new instructions
If a relative instruction (i.e. LRR) tries to access addresses out of the
range the CPU will do as follows:
1. the instruction is not carried out (data register unchanged)
2. bit 15 is set (relative access error)
3. the menu „info-status of internal bits“ will show the step number of
the bad instruction.

Definition of a bit range. The operands of the MINBA / MAXBA
instructions point to memory locations where the addresses of the
limits have been written („A“ addressing mode). This allows to
redefine the relative access range at runtime by the program itself.

6.2

Black box programming

6.2.1

Black box explanation
Black boxes are a connection made up of sub-programs and library
modules.
Created in PLC language and equipped with a library interface module
they offer the user the possibility to program universally applicable
problem solutions and provide them with a clear parameter transfer.
The black box contents can be protected from access by the end
customer, the fitter etc. so that merely the call-up and the parameter
transfer can be observed online.
The universally applicable problem solutions requires globally valid
programs. Thus the black box sources (program and configuration
files) are in the PRODOC 5 sub-directory " BLACKBOX " . This subdirectory is created after PRODUC 5 is called up. The black box COD
and CON files are stored in this sub-directory. The file names are
made up of the basic name " BBOX " and a three digit number. Similar
to the library modules the extension " CON " is for the configuration file
and the extension " COD " is for the program files similar to the subprograms. The basic name " BBOX " is reserved and may not be used
for project names. A maximum of 99 black boxes are allowed.
The object files of the used black boxes are in the work directory
under the filename & lt; project name & gt; BO.xxx. xxx is the black box
number. During compiling the target hardware must be taken into
consideration depending on the project list setting (CPU version,
number of words and bits, display size etc.). Keep in mind, that
programs in black boxes use the normal word and bit address range.
Addresses used by black box programs should not be used by other
programs.
Local variables are available for the parameter transfer (both
directions). The variables are specified in the configuration editor by
type (bit or word), direction (input or output) and number or name. A
maximum of 32 parameters is allowed. The programming is carried
out from the calling program the similar to library modules.

6.2.2

Programming
Black boxes are programmed as follows: The program sections which
refer to the black box parameters start with an FKT & lt; Blackbox+no. & gt;
and end with an FEND. CALF is not permitted because another call
within the black box would lead to a recursion.
Another FKT within an FKT-FEND block is also not permitted (FKSs
may not be nested) following the library module rules. In case another
FKT block is needed the FKT block can be closed with FEND, a new
block programmed and then the previous black box function block reopened.
While programming the parameters attention must be paid to the
reversal of the data direction within the black box. This means that for
a black box input the PAR(A) command is at the end of the chain in
the occurring program, within the black box at the beginning or in the
course of the chain. Unused parameters can serve as local
parameters if not all 32 parameters are used.

At least one parameter must be declared in order to use a black box
without parameters. The parameters are edited under the menu item
" Edit - Black box " .

6.2.3

Protective function - black box password
A general black box password can be set to protect black boxes from
access. The password can be entered in the command prompt with
the following command:
• EK (set - Black box access (password))
The password can be changed with:
• EK Password & lt; cr & gt; or
(old)password!(new)password & lt; cr & gt;
Small and capital letters are evaluated and the spaces before and
after the password are counted. Therefore the exclamation mark
should be set directly between the new and old password if the
password is changed. The release can be carried out by calling
Prodoc with the parameter " -xPasswort " .
In case the password is forgotten start Prodoc without presetting
( " ra " , " -vn " or " -vr " ). The release is not carried out yet but the password
is an empty string so that it can be re-entered with:
• EK !new_password
Black box programs cannot be loaded or documented as long as they
cannot be accessed. A notice will appear if the compiler finds an error
message or warning in a blackbox or the command search if the
release is not carried out yet.
The used black box COD and CON files are also archived when a
black box project is archived. During de-archiving the inquiry whether
to overwrite the (global) COD and CON files or not will appear before
overwriting. The same applies for the output of a project from the
control.

6.3

Super-find function

6.3.1

Explanation
The super find function is used for the global search for PLC
commands, command blocks with individual addresses or address
ranges. The number of places found in which program module is
displayed once the search function is complete. Every place found
can be jumped to from there.

6.3.2

Operation
Through the menu item
• Info - Instruction search
the super-find function is called up. The following display appears:

The command blocks and/or individual P03-commands and an
address or address range is selected in this window. The search is
started with F2.
The search result are displayed as follows:

The user can jump to one of the listed sub-programs from here.
The jump to the desired command in the called program itself is
carried out with F2 (forward) or F3 (back). To call another program
module from the program editor press SHIFT F3 which reopens the
selection window.

6.4

Address related comments in the IL
The IL commentary is extended to include address related comments.
Commenting can be switched on or off with the command:
" Set - Comment on / off "
at the bottom edge of the PRODOC 5command line.
The address related comments are started with " # " . They can be
changed or entered newly in the lines.
Example of commenting in LAD :

Line related comments (with ; ) have preference over the address
related comments (with # ) in the display!

6.5

Word content restoration

6.5.1

Explanation
This function makes sure, that the content of the word range is
restored after a memory reorganisation.
The addresses by the programmers are not the physical memory
addresses. Those will be calculated and allocated by the compiler
during the download procedure. Normally the addresses will not be
changed. On some modifications i.e. in the text range, however the
memory will be reorganized. New memory areas will be allocated to
the programmed addresses. So, values within those addresses will be
lost after such modification.
This function issues a message in such case. After confirmation, it
saves the content of the old word range onto a file in the PC and
restores the old values to the new memory area.

Cross reference in LAD listing
The ladder diagram plot was extended by cross references to the
programmed address in other program modules.

IL editor - block marking with shift + cursor
A block can be marked in the IL editor by pressing the shift key and
simultaneously moving the cursor. After that the block can be edited
normally.

6.8

ASCII file to the PLC project
An ASCII file is administered for the PLC project for every
commentary language. This file is at the users disposal and is
especially suitable for commentating a PLC project.
This ASCII file is completely supported by the PRODOC 5 (print,
archiving, copying, etc.). The file is edited through the menu item
" EDIT - ASCII-file " .

6.9

Printing the help pages
Opened PRODOC 5 help pages can be printed by pressing the F2
key. The output is issued in ASCII format to the PC interface which is
active as a logical unit PRN.

6.10

Online display remains active
An online display that has been turned on is maintained after
switching to another PRODOC 5 function.

6.11

Automatic program save
The loaded project is saved automatically. The interval for saving can
be set with the menu item:
" Set - autom. IL/comment backup - Request / Time "
The interval for the auto save function can be set between 1 and 120
min. The setting 0 switches the automatic save function off.

6.12

Display of the diagnosis window-save
The diagnosis windows which are already saved are marked in the
command line. This makes it easy to recognize which letters have not
been used for saving yet.

Improved functions

7.1

IL input. Special character input with the special character table
The IBM character set can be called up into the IL editor in form of a
table for selecting and entering special graphic characters. The
selection is carried out in operating mode input with Alt-A - T for
" character - ASCII-Table " .

7.2

Baud rate search abort during online interruption
The baud rate search can be aborted after an interruption of the serial
connection by pressing the ESC key.

7.3

All 37777q instead of 37200 word addresses available in editor
The P03 controller and the PRODOC 5 can administer a maximum of
37777q (16383) words. The word editor was only able to administer
37200q (16000) words up to now. This " deficit " is now corrected.

8

Safety-related Information

The term automation system as used in this manual includes control units, their components (modules), other parts
(such as racks, cables), operator panels, and the software used for programming, commissioning and operating the
control units. This operating manual can only describe a fraction of the automation system (e.g. modules).
The technical design of SCHLEICHER automation systems is based on the EN 61131-2 (IEC 61131-2) product
norm. The systems and devices have CE marking according to the EMC directive 89/336/EEC and, if applicable,
the low-voltage directive 73/23/EEC.
The machinery directive 89/392/EEC is not applicable, because the safety objectives of the directive are covered
by the low-voltage and EMC directives.
When SCHLEICHER automation systems are part of the electrical equipment of a machine, the manufacturer
must include them in the conformity evaluation process. In this case the DIN EN 60204-1 norm must be observed
(safety of machines, general requirements for electrical equipment of machines).
When an automation system is properly maintained and used for its intended purpose it will not normally cause
damage to property or present health hazards. However, improper configuration, installation, maintenance or
operation of the system or machine, ignoring the instructions in this manual, or intervention by insufficiently qualified
personnel may result in connected actuators (such as motors, hydraulic units, etc.) becoming a source of danger.

8.1

Correct Use of the System

SCHLEICHER automation systems are state-of-the-art products and manufactured to recognised safety
requirements. All the same, their use can cause danger to the health and safety of operators and others, or damage
machines, systems or other property.
The automation system must only be used in perfect technical condition for its intended purpose, with attention
given to safety and danger, and observing the operating manual. Correct transport, storage, installation, operation
and maintenance of the system are all prerequisites for smooth and safe operation of the control system.
Malfunctions, in particular those which may affect safety, must be immediately resolved.
Automation systems are designed exclusively to control machines and systems. Automation systems are not
intended for any other use than the above. The manufacturer will therefore accept no liability for any damages
resulting from the incorrect use of the systems.
When using automation systems, all instructions given in this manual regarding mechanical and electrical setup,
commissioning and operation must be observed.

8.2

Selection and Qualification of Personnel
All configuring, programming, installation, commissioning, operation and
maintenance work on the automation system must be carried out by trained
personnel such as electricians or electrical engineers.
Personnel responsible for configuring and programming the system must be
familiar with all safety-related issues in automation technology.
System operators must be instructed on the operation of the control system
and be familiar with the relevant operating instructions.
All personnel responsible for installing, commissioning and maintaining the
system must have had appropriate training qualifying them to work on
automation systems.

8.3

Configuring, Programming, Installation, Commissioning and Operation

The automation system will in most cases be a part of a larger system in which machines are controlled. When
configuring, installing and commissioning automation systems to control machines the machine manufacturer and the
user must observe the safety regulations as defined in the machinery directive 89/392/EWG. For specific applications
national accident prevention regulations such as VBG 4.0 will apply.
Safety-related components on the controlled machine must be designed such that they operate independently
from the control system. Emergency stop components must be operational in all control modes. In an emergency
stop the power supply to all switching elements controlled by the control system must be cut off. The power supply
can be cut off using a safety relay such as SCHLEICHER type SNO 2002-17.
Measures must be taken for restarting an interrupted control program following voltage dips or power failures.
Operating conditions should never cause danger, not even for a short time. In the event of danger the emergency
stop must be immediately triggered.
In order to prevent an open-circuit in the signal circuit causing non-controllable conditions in the control system, the
relevant hardware and software safety precautions must be taken for I/O interfacing. Control elements and their

assigned control panel elements must be installed in a place where they are sufficiently protected against
inadvertent use.

8.4

Maintenance

Measuring and testing on active devices must be carried out in accordance with the regulations and instructions
of the VBG 4.0 accident prevention regulation. The appropriate power tools must be used.
Repairs on control components must be carried out at repair shops authorised by SCHLEICHER. Opening the
components and repairs by unauthorised personnel may lead to personal injury or damage to property.
Always be disconnected the device from the mains before opening it (either disconnect the mains plug or use the
cut-out switch).
Control modules may only be replaced when the power is switched off. Disassembly and assembly must be carried
out according to the directives for mechanical assembly.
Fuses may only be replaced with those types specified in Technical Data.
Batteries may only be replaced with those types specified in Technical Data. Batteries must always be disposed as
hazardous waste.

8.5

High Voltages
When the cabinet is opened or casing is removed from system components
certain parts of the automation system are exposed. These parts may be subject
to dangerous high voltages.

The user must prevent any unauthorised and incorrect access to the system (for example, by ensuring that the
cabinet is locked).
Personnel must be familiar with all sources of danger and measures for commissioning and maintaining the system in
line with the instructions given in this manual.

8.6

Dealing With Used Batteries

When the batteries in the automation system are dead they must be disposed of in a battery return system or
through public waste disposal facilities.
Batteries should be fully discharged before disposal. A battery is discharged when the function of the device is
impaired due to insufficient battery capacity.
